Getting the bike out to go for a ride (03 xb9s)and start it to warm it up a bit and smoke starts rolling out from under the seat.

Quickly shut it down and remove the seat to discover the ground wire coming from the fuel pump is completely stripped of insulation (burnt off) and the 4 pin connector to the fuel pump is melted.

I rewired it hoping it was from a pinch or short in the ground...

When I turn the key on the fuel pump cycles as normal, but as soon as I hit the starter it melts the insulation off the ground...

I'm not very good at electrical diagnosis so any help will be appreciated..

I was thinking a dead short in the fuel pump, but I would think it would burn the wire up when the fuel pump cycles up before I hit the starter...

Not real good at Electrical stuff myself...but I would start by:

1. checking the connection of the Main Ground, where the negative wire off the battery is connected to the frame.
2. Check Main Fuse
3. Look for short to ground on the fuel pump wire, I believe it's brown with a yellow stripe.

If you have a Service Manual, they have some troubleshooting charts and wiring diagrams that might help. Good luck!

Thanks, for the advice.. I checked all the grounds 1st thing and have followed the schematic and trouble shooting advice the manual offers to no avail..

Does the starter turn and everything else work normally with the fuel pump disconnected? If so, it looks like the fuel pump wiring harness is replaceable. (always hope for the cheap fix!)

My best guess is that the starter is not grounded properly and the current going to the starter is returning to the battery through the fuel pump ground which is too small to handle the current used by the starter.

ground cable from battery Negative to frame is loose or corroded. use T-27 torx, remove screw, clean up with wire brush, reassemble and try it . good luck with fuel pump lead repair. get a bunch of heat shrink tube, small solder iron, and a multi cololred assortment of 18 gauge.

Ground cable from battery already done as well as the engine ground...Both are good....I'll look into rewiring the starter..
