I changed the rocker cover gaskets on my 2001 S3T this weekend. Only 2400 miles on the bike. I am the third owner but am almost sure that the top end has never been opened because I saw no evidence of any wrench marks on any of the fasteners.

The rear one started leaking. Replacement went fine. The paper lower gasket was torn. The middle rubber one was torn too because it was not totally in its groove.

The front was not leaking but I replaced it too. On disassembly of the lower cover, I found one of the bolts worn and aluminum and steel shavings inside the hole. Here are some photos. Note that the wear is mostly below the level where the bolt locks against the rocker arm. The rocker arm felt slightly rough in one area just below the cut out where it rides against the bolt.

This bolt was not loose and it was tight against the rocker cover before disassembly.

Any ideas on what may have caused this?

Mark,

Typically this is from a loose fastener. You stated that everything was tight which makes this puzzleing.

Occasionally when installing a steel fastener into an aluminum casting gaulding can occur which will damage the aluminum threads and will produce shavings.

Hopefully another experienced owner can help. These are my two guesses.

Hallo.
The bolt hole´s inside clearance is very marginal because of the rocker shaft.In some cases,you have to screw the bolt through the hole,especially when the rocker shaft´s flat part is not accurate aligned inside the hole.
Maybe this is why you see those "thread" marks.
