If swapping the gearcase cover and primary cover, is it a simple remove the bolts, add a new gasket and re-tighten the bolts kinda job? I am looking at the service manual and they talk about rmoving the lifters and all kinds of stuff???

Primary cover is a no brainer, but the gearcase cover is a whole nother story. It holds the cams in place & if you remove it without relieving the tension on the pushrods you are going to have cams jumping out at you.

You just turn the engine with the spark plugs out, same as for the rocker box gasket job, to get the push rods in the right spot don't you?

My BIG winter project will be to cut down the cam cover.

Koz the chrome cover you are speaking of for the cam side looks fine but the otherside I wouldn't do that way.

I am thinking of using the cover on the cam side and a new chrome primary. The primary is a simple swap right?

Also, does anyone know what kind of metal the fork lowers on a M@ are made of? Will it look decent polished?

Very simple, even you can do it. Drain the fluid, pull the cover. Use new gasket, replace cover, torque everything down, refill fluid.

Getting the cover off is easy (without touching the rocker boxes), it is putting it back on that is hard.

Though I have it on good authority that it is possible to replace the cams and cover without pulling the rocker boxes if you line the engine up in the right ways at the right times. I couldnt, but I did not try that hard. I just pulled the rocker boxes.

That's what I thought/hoped for... I want to detail a set out at my shop. Not sure what kinda theme to go with yet though. We are trying some new stuff with multicolored paint on chrome.

No Dyna he has to loosen the primary chain and remove the clutch cable.So you'll have to readjust the clutch and put a new primary adjuster in the chrome primary cover.One more thing replace the shifter shaft seal also.

Oh, and if you pull the cam cover, take the opportunity to check your oil pump drive pinion gear mounted to the crank. The engine you save could be your own.

I got my service manual here so I have been reading up on all this stuff. Dyna, any suggestions as to websites that sell chrome. I looked at JP so far, but I thought you might remember a few from when you rebuilt your Dyna.

Koz in all honesty Hd's chrome is hard to beat and you won't pay much more.If you look for the deals for cheap new covers chances are you get what you pay for.I chrome both sides and rocker boxes plus some other stuff on my old bike.Watch out it begins to get pricey.

Oh I know how pricey chrome gets... I also know what inferior chrome looks like. When you did you M2 what did you do for the cases?

I bought the cam cover chrome cover that goes over the existing cover it looks great.And I bought a chrome primary cover.I also bought chrome Rocker boxes.BTW it was all HD.The cam side is alright to do that way but not the other side.

Thanks! Just what I had in mind. To polish or not to, if I have remove the rocker boxes again I won't be able to resist.

...course I could polish them and sell on ebay then have the $$$ to buy the xb kit from American Sport Bike, hmm...

Koz, I know you started this thread, I hope you don't mind me sharing (??)

I pulled the primary cover last spring to replace the leaky gasket, it's a very easy job. I used a few pieces of dowel to help line things up as I put it back together.

I've got a set of m2 forks - sliders are bent -I'll strip the lowers on Friday and verify they'll polish, pretty sure they're cast aluminum.

That would be awesome! Let me know what you find out. I also am going to cut the caliper tabs off the one fork. It just looks silly without another disk setup.

In 2000,, the cam case cover casting was changed a little, with some oil line passages added up near the top edge. I've never heard one way or the other, is it mandatory that a pre-2000 engine gets a pre-2000 cover, and a 2000 and later gets a 2000and later cover? Or is the post-2000 cover applicable to all the engines? Is it a real improvement if yes, and if so, what is that improvement?

Anyone know this for sure one way or the other?

Playing with some new software that can emboss images on to a surface so I can machine 'em.

Works pretty cool!

Koz,

Fork leg metal appears to be powdercoated cast aluminum, some areas are rougher than others. Cutting the brake mounts off will probably simplify the job on the left leg.

Spent just over an hour - funky sanding wheel with red scotch brite in the drill, 400 grit - hand, 1000 grit - hand; then red rouge, then aluminum oxide compound - buffing wheels on drill.
