Hi Guys, I have a 2000 M2 that slips ans makes a thunking noise in 5th. I replaced the clutch with an Energy One spring plate removal kit. It is filled with Formula +. I have adjusted the primary tension and done the clutch adjustment behind the inspection cover several times. I replaced the throwout bearing. I tried a barnett 25% stiffer diaphragm spring, that helped for a couple hundred miles but then the slip/catch thunk thunk thunk returned. I can’t get it to slip in 4th.

Can anyone tell me what to check next?

Check the splines on the output shaft pulley. The torque of 5th gear may be causing the pulley to slip on the shaft.

I removed the front pulley, the splines look pretty clean to me

What should I check next?

Several cases of failed splines inside the pulley were reported. Most likely due to over tightened belts. Does the bearing supporting the output shaft appear to be okay? Bolts holding rear pulley to wheel tight? Any missing teeth on belt?
