Dammit. Just for clarity, was this "too big" for the front mount? They may be the right size for the rears, so it may not be a total bust.

So sorry for the wild goose chase! It will be greatly appreciated if you report back with the right size.

I should just go pull the one off my front on the 07 uly. It's not like that bike is ever going to run again before I replace the crank, I loose nothing by removing it now.

Too big for the front. I may keep the others for the rear just to try. Never hurts to have back up.

The front clamp that came off Lil Red was snugged down to nineteen and one sixteenth inches long when it broke. The bolt on it had another three quarters of an inch that it could take up. There was seven sixteenths of an inch of threads on the bolt protuding past the nut. Total length of the strap with the nut fully engaged is nineteen and one half inches. The shortest it can go is eighteen and five sixteenths of an inch. The strap is three quarters of an inch wide.

It was made by Five Star Mfg. out of Crest Hill, Illinois. The strap is marked 241 125MF4X. There is also the number 417 stamped beside their trademark of Five stars in a circle with the number five inside of it.

So, say 19.1 inches in circumference.

Circumference is pi times diameter, so

19.1 = pi * d

so

19.1 / pi = d

so

6.08 inches in diameter.

So Portero, if the clamps you have are just barely too big (like 1/4 inch slack) then that makes sense. If they are WAY too big, then something else is fubar. Like the way the company you ordered from measures, or maybe you forgot to add in the clamp, or maybe your muffler shrunk because it is cold out. ; )

A new one isn't all that expensive from HD.

Don't forget to also pay attention to the clamp band thickness.
I recently had my '06 stock front clamp break.
(muffler had never been off bike)
My "good friend" Buelltours then took us on a washboard dirt road after 2 temporary hardware store clamps failed within a few miles.
It tore out the muffler inlet. I was apparently lucky the headers did not damage the studs.
I removed the muffler, took to a friends shop for welding and sandblasting.
I repainted it all with high temp VHT paint and bought a new front OEM clamp.

In my research, I found most of the online alternatives were thinner than the Buell OE clamp is. Pay attention before you buy something, especially if the thickness of the band is not listed. I could not find a thickness listed on the Deep Blue website clamps.
I don't recall what the thickness was, but I think it was about 1mm (.040"). I could always check my spare used clamp to be sure tonight.
I think the oval shape the muffler forces the clamp to take is not helping us much here, but nothing scientific.

So far (<1000 miles)my reinstall has held up OK (strap and paint). I followed the SM procedure religiously, which is unlikely to happen in a shop unless they were reading the book as they go. It is a very specific, many step procedure for sure to get the best alignment of this sensitive assembly.

Good point.

The deep blue clamps I got were indeed slightly less beefy. That being said, I never had one fail after a single use (two bikes, probably 3 clamps).

I might have had one fail after a second or third reuse, but I can't remember if that was the Deep Blue replacement, or the original OEM, but it doesn't really matter as it was reused when it shouldn't have been either.

I am 99% sure that these are the correct size(they weren't labeled as delivered, so I am going off the markings on the clamp itself). I have one on my Uly now, and although it was a biznatch to install, it fits and has been on the bike for a bit over 100 miles. I am NOT calling this a permanent fix till I go 1k miles or more without breakage. Seeing as how the Tiger is my primary ride these days, that may take a while.

As far as the install went, I had to have the gf apply pressure to the other end of the clamp while I tried to thread the nut on. I seem to recall having a similarly fun time with the Buell clamp, back when those were available. Here is hoping I got it right, as I followed the service manual to a tee(twice) and added two loops of 16g steel wire, similar to what Atc_no_more posted earlier in the thread.

Any chance you can measure the thickness of the band steel to compare with stock?
That was what I could not match with aftermarket/off the shelf clamps vs the thicker Buell clamp. I did check deepblue, but the listing in your link doesn't list the thickness of the metal band used.

Or even just a pair of calipers, or any way to see the thickness of the metal (even stacking up a number of feeler gauges).

Just trying to avoid folks buying something thinking it is just like OE, but it's not and they lose the strap and damage something else (header studs).

I keep forgetting to check the old stocker I have at home.

FWIW, one of the deep blue clamps that I got that DID fit was visibly just a little thinner, but held up just fine, including at least one reuse. YMMV.

I stuck on a race muffler right off the bat, got 94,000 miles out of the front strap and then replaced it when I stuck on another race muffler.
I just followed the manual step by step.
