Since I have had the bike I constantly have problems with the exhaust. My KT race pipe fractured itself to shreds. I consistently was welding it and patching before I gave up on. I bought a stock mild steel header. That split on the inseam of the primary major bend. I cannot keep exhaust nuts or studs in for more than a month of riding. Today a stud cracked in half at the face of the block. Am I the only one who constantly has these problems? I do not want my BRAND NEW stainless header to suffer the same fate and crack. I noticed it had a massive vibration at 3,800 rpm. |

and yes... I am following the correct assembly procedure starting at the heads and working the way down... before anyone starts to give that same old lecture. |

Two_seasons may have nailed it. Two other things I can suggest is do you have to updated header mount (two donuts) and if not, get it and when you put on the exhaust with Screaming Chicken header gaskets, at the front of the engine there's a small locating bracket which goes to a tab on the header. Go header, canister, header securing tab in that order. Go for a ride, let the bike cool down, loosen that piece up and retighten. I had a header on my old S3 fracture right at the collector junction and when I loosened that bracket the header went SPROING!!! Sumbitch sez me. Other than that, no, I've never had an exhaust problem in around 200,000 miles on assorted Buells other than my race canister rusting away on the Useless. I hope this helps. |

Well... The rear iso's are brand new and the updated style. The front... who knows. Most likely original 1997, as the rears were before i changed them a few months ago. Not running a muffler. Headers, and 90* elbow. Thats all. Never had a muffler since I originally had the straight KT systems pipe. I guess that could be the problem. I've been putting off updating to the newest mount. I just attempted to get the stud out. Its stuck in there good. I think im going to have to take the head off and bring it down to a machine shop. Maybe port the heads while I have them off as well... odd problem youre having i ran no muffler on my drag bike for a while, never had an issue had it mounted to the old-style front iso now im running updated iso and a Force and still no problems |

It sounds like your set up is doing the tuning fork thing and beating itself to death. Maybe a muffler and a front isolator are in order. That new mount is cheap insurance, especially with a new header coming. I picked up an FXR-style front isolator on eBay while I'm waiting for HarLee to make some new ones; the bike is still vibrating like crazy so new rear isolators are en route. I'll let you know how that works. |

Header, Canister, Tie Bar in that order. Ride around, let cool, loosen tie bar, retorque header, canister, tie bar. The trick is to not put any stress on the headers and get the entire exhaust to move with the motor. |

I guess I should try to change out my front isolator. I tried removing the stud with a extractor, but no luck. Seems I'm going to have to take the head off and bring it in to a machine shop. At least it gives me an excuse to port the heads. I still have most of the KT. The primaries are completely toast, but no dents. |

My header just cracked yesterday above the bump to tighten onto engine I'm gonna pull it off and weld it back on(the whole piece flew off and landed in my driveway thank god I was doing a burn out) I'm gonna probably make it square cut a new piece of metal and weld it back together. It will be a challenging repair. I tried welding an old Honda header that my neighbor threw out just to see how hard it was. Turns out, it is *really* hard. |

I have had major problems with my bike. I have new isolators and a NRHS front mount. I finally determined that the crank on my bike is NOT BALANCED PROPERLY! And this is a know issue on some HD's The only way i could get my problems to stop was to remove the heads and have the studs up-sized from 7mm up to 10mm. Then on top of that i stopped using the factory exhaust system completely. I went to a D&D system and have had no problems now for years. I had a super trap and that helped but i was then having issues where the mounting bracket kept breaking up where the "z" bracket is. And buellistic will chime in with his exhaust class 101. But sometimes there is a bigger problem that cannot be solved by correct installation! |

@nate well think about it if I was riding and it broke then I would have to take my engine apart to make sure nothing got in there at least when it flew off I could tell it broke in one piece only |

I'm taking my own advice and repacked the V&H canister (those are NOT normal rivets, they appear to be steel press pins - someone correct me if I'm wrong) and tomorrow I'm going to shim the muffler mounting bracket to get things aligned perfectly. Doing it half assed is going to come back and bite me in a bad way so I'd better do this one the right way or else. |

I got to a point years ago where I had the full system bolted up tight but made sure instead of the pipe or muffler getting pulled toward any bracket or mount, that I filled the gaps with washers then nipped up the clearance to the specified torque. It never broke a mounting or bracket since, and that was years ago. The best thing though, is to have the upgrade 'Y' piece mount too. For the head stud nuts I always put a decent blob of Wynns gasket maker on the threads and nuts. I've never had one come loose. You have to let the whole system sit where it wants to sit, then get it tight in that position. Any amount of pull, even though just a few millimeters, and it will stress the thing to breaking point. What Rocket said. A test ride shows that it also made the bike much more pleasant to ride as the vibration level is down to an acceptable level. The Purple Nurple can now be considered to be a functioning motorcycle instead of an aggravating piece of garage art! |

That photo of the Uk style mount is my X1 with the full Buell race kit exhaust, it is far superior to the original shoe that they came with and which always eventually broke off due to not fitting snugly against the header. The flat steel bracket is indestructable and also prevents any backwards and forwards movement that would cause head studs to shear. |
