After putting on 3,500 of 18,000 miles on XB9S with no mods, I've developed an electrical issue: Keep blowing through key switch and brake/horn fuses AND my legs are getting zapped right at the place where there are the staples holding the seat cover on.

Took a look under the seat, and can not see a single exposed, or rubbed through wire.

Fuses blow when RPM's are over 2500 AND I either use the brakes or horn. Then it's either the brake/horn fuse, or the key switch fuse that burns out.
Discovered that if brake/horn fuse is blown or out, key switch fuse does not blow.

All during this, at any point in the ride, I'm constantly feeling a low voltage zap/buzz through my pants from the seat.

PLEASE HELP ME, MANUAL DOES NOT ADDRESS THIS ISSUE AND DISPLAY IS NOT EXHIBITING ANY ERROR CODES WHEN CHECKED!

You have a chaffed wire somewhere apparently. Inspect every inch of wire in the harness.

I doubt you would feel 12V, so think avout what is coming out of the stator and what is coming out of the coil.

@Terrys1980 -- Alright, I'm gonna recheck everything in the harness. I agree with you, just can't find the fekker.
@Reepicheep -- "stator"? Why would I be feeling a zap from the seat? What does the coil have to do with shorting the fuses?

The worn wire might be between the stator and the regulator, putting high voltage current into the frame. Check your stator output AC voltage. Should be above 24V at idle, going up with rpms. Inspect the wire harness from the stator carefully.

I was going at the problem from the other direction... your symptom. I doubt you would feel a 13 volt zap unless a terminal was in your mouth (which I generally recommend against). : )

Harleyelf has a plausible scenario. Heck, for that matter, maybe your VR just failed open. That would explain exactly what you are seeing.

Fuses blow from excessive current. Your voltage regulator should keep voltage below 14.5. It sounds like it has failed and is letting excessive voltage into the DC side of the circuit. Coil can't short a fuse, but a bad plug wire in contact with the frame can zap you. The fact that the fuses blow when your stator is putting out more than 30V (2500 rpm) says voltage regulator failure to me. A short to frame from the stator harness wouldn't blow fuses. Check battery terminal voltage with motor running. If it goes above 14.7, replace regulator.

It's easy to check. Put a DC voltmeter across the battery terminals. More than 14.8 volts when running at any rpm means trouble. Run the wires from the staple that shocks you to the battery ground with the multimeter set to AC volts, then DC volts. Any AC reading at all means a short to ground somewhere between the stator and voltage regulator. I'd think a coil wire pinched to the seat pan is more likely.
