Looks like the old s1 is parked until I get the chance to tear the muffler off and rebuild it. Most of the rivits are loose and the and the end caps are vibrating around. Man not long ago it was just one loose rivit that was needing some attention. I'm assuming there is a metal core and some packing in there. Any recommendations on what to rebuild it with? Yes I can pick up generic packing all over the place... and steel or aluminum rivits? Hopefully ill tear into it in the next few days. (Message edited by no_rice on September 09, 2011) |

I used aluminum rivets - rather have a rivet get worn than the hole in the case. I repacked mine with steel wool; lasts a lot longer in my experience. There is a perforated core tube; pack the packing around that, inside the exterior case. MARK the ends before you remove them. I always put one tic-mark with a sharpie on each end cap, and on the main can...so I can line them back up when I reinstall them. If you pull both ends at the same time...do one end with a single mark; the other end gets a double mark. I have the factory re-pack instructions here somewhere. I think. If I can find them, I'll scan and post them. |

I repacked mine with stainless steel wool from McMaster-Carr. Expensive, but lasts forever. |

here's my write up of rebuilding mine; http://www.badweatherbikers.com/buell/messages/476 23/444831.html?1237409821 haven't run it yet, so can't speak for the durability or sound just yet, but hope to get back to it before summer is over. |

well if i was thinking last night i would have measured the baffle to see if i can find something to replace it with since mine is broken up... i'll have to remember to do that tonight. and the majority of the rivet holes are egged out from vibration. grrr. so im thinking about taking a piece of 1" wide by maybe 1/8 strap(aluminum or steel not sure) and making a collar that matches the inside contour of each and then drilling it to match up with the original holes and sandwiching the can body between the end caps and the new inner collar ring. i figure that shouldnt be to bad to do, and should work ok. i just hope its not a pain to find a baffle that will replace the stock broken one. then whatever i use for packing. there wasnt a speck of packing in that thing when i took it apart. i would have thought it would be much louder, it really didnt have a bad sound and wasnt overly loud.. |

If you got all the pieces, just braze the perfy tube back together. It's not really 'load bearing' just keeps the sound deadener packing from getting blown out so fast. Worth a try. |

Perfed baffle tubes are available from drag specialties or parts unlimited. (same thing) check out your dealers catalog. They come in different lengths and Diameters. Definitely use steel wool or at least long strand packing like that used for high perf. 4 stroke motocrossers (also in parts unlimited off road catalog).Less likely to blow out too quickly. |

Ya I was looking through my books yesterday at work and found multiple options for the baffle. Just had to wait to measure when I got home. Maybe ill order one up today when I get to work. Then find some packing... |
