I noticed a beer can ring on the table behind the throttle plate and the bud light on the side of the second pic.

I have the same shop practice in my garage.

I'm ready for the end product when it's completed.

Well, you are correct only that's a case of cans on the left. So far he has bank rolled this project so I always bring beer. I should have taken a picture of his beer can crusher. Amazing what you can come up with when business is slow, you've had a few beers and you're bored!!

Will some of these be made for the 2007? I want one or two if so,

"In 07 they changed the TPS pin 90 degrees and it is turned down to a smaller diameter. There is a picture earlier in this thread. If someone has a broken one you want to send me we'll see what we can do."

Glenn, if we do any for a 2007 it will probably be done by hand. We need to cut a smaller diameter and rotate the hole for the tps pin 90 degrees. In order to do this we need a 2007 shaft to get dimensions off of. If anybody has a broken shaft for a 2007 please send it to me so we can make a couple. It's not hard to modify a 2006 to fit the 2007. Well, we think that but we need to make sure that's all that's different.

That's awesome about the 07 shaft. It seems like (knock on wood) ours are less prone to breakage than the 06's, but it sure would be nice to have a spare on hand.

That a great job you are doing. Last April we were traveling in Brazil with 2 Ulys and my friend's bike stopped due to a broken butterfly shaft. I definitely want to buy one extra shaft and keep it in my spare parts travel kit. I am sure that some of my fellow Brazilian Buellers will want it to. When the shafts are ready, please let me know how can we buy them to Brazil.

Just noticed this thread. Very interesting. One issue that might warrant attention:

Stability of Plate to Shaft Connection

The OEM throttle plate is held in place by firm mechanical engagement through the countersunk screw connections. Your beefed-up version with the aforementioned oversized holes and no countersink engagement on the plate appears to rely 100% upon friction to hold the plate firmly in the proper location wrt the shaft. If that is the case, the width of the slot may be critical to achieving an adequate friction connection (no slippage) between plate and shaft. Too much clearance may hinder good clamping force.

Very interesting effort. Thanks for sharing.

Blake, the length of the slot is what I was referring to, not the width. It will be a friction fit in the slot. We tested this the other day and it was good. The original butterfly was held on with only pan head screws. There was no countersink engagement. The holes in the butterfly were quite a bit larger than the 4mm screws to allow it to center itself in the bore. We will be using 3mm pan head screws which will make the whole shaft stronger and since the butterfly is trapped there is less force needed to hold it there.

I almost wish my 09 was an 06, just so I could get in on this. *Almost*

I am amazed at what you and *Cuz have done with this project. And amazed at Buellers in general. The ingenuity and willingness to share it, makes this group of riders a special lot to be a part of.

Been curious. - Would this shaft fit other 06 models besides Uly's?

Whisperstealth, that's a good question and I believe the answer is yes. It's the same power plant so why wouldn't it? My guess is it would fit any XB up to and including 06. XB 12 anyway, I remember something about the XB 9 being a different set up.

If anybody knows for sure I'd appreciate it if you could let us know. I'm assuming here, something I'm trained not to do!!

Ronmold, I talked to cuz and he said that laser is not accurate enough and set up would be difficult. I've seen lasers doing thin metal but at this thickness maybe it doesn't work so well. I have no experience there. I'm a bit old school!

03 XB 9 has a smaller TB, 06 and newer have a different position for the TPS sensor.

Well I received Dirt's 07 shaft today. (Thanks!) It's the same length as an 06 and, as we expected, the pin is different and it has a smaller diameter on the tps end. I'll take it to work tomorrow and get detailed dimensions.

Good news for 07 riders! Since there are so few 07 failures I can just take an 06 shaft and turn the smaller diameter and redrill the tps pin hole using a fixture all by hand. That's simple and won't take any time to do. I love an easy fix!

I just got an e-mail from cuz. Seems his NC milling machine lost it's marbles! He's been down for the last 2 weeks. A factory rep is coming in today or tomorrow to reinstall the software. We got 8-10 inches of snow last night but the roads aren't too bad now. He has the program written and hopefully all the bugs out. Once he runs a couple of samples off I'll get by and check them out and hopefully give him the thumbs up to production.
