Hello there, sucks to have my first post be about an issue with my bike. I was riding around town the other day and my bike just quit on me. No power, so I figured a fuse popped or what not. Popped my seat to find smoke coming from my relays. My key switch relay had MELTED!!! and my ignition one was to that point. What would cause this? I checks all over for a short and didn't find anything!! No codes, etc. Is it normal for them to be warm? Here is a picture of the relay, don't mind the bent prongs. Burt the crap out of me when I pulled it out so I threw it on the ground haha  | ||

Could it just be a bad relay? Maybe it got stuck in the energized position? I'm just guessing here since you already checked for shorts. | ||

Relays are installed in your bike to save the electrical components of your bike. They burn out either if there is a lot of vibration or if there is high voltage coming from the alternator. I'm not sure why yours melted, but when one of my spark plugs didn't work and I tried to start the bike because I didn't know what the problem was, the relays were clicking on start up and were very hot. I bought a few relays since I have my bike, but the relays that I bought do not look like yours, they are light gray. Maybe you had the wrong relay in, that could cause it to melt too. | ||

Very possible. Yeah I replaced my relays with OEM ones from the Dealer. But they still get quite hot. When that relay took a dump, it melted a portion of the fuse panel as well  | ||

The fuse block doesn't really bother me too much. Getting some new female spade connectors specific for the box though. I would love. Thank you for the link to that thread though. I did pull my box apart, and realized, "how am i going to clean this little thing!" The bike runs again, but I just don't ride it far, as Im worried it will build up heat again. I'm really surprised the oem relays were only $5.00 each at the harley dealership. Was expecting a much bigger hit. | ||

THANK YOU! I will contact my dealer tomorrow about ordering some new terminals. Bike just recently has been giving me tons of electrical issues. But considering it's 7 years old... it's bound to happen. I think I like this forum far more then Buellxb.com :P  | ||

Really? From the dealer? I found a site that carries them at 1.25/each but the shipping was 10 dollars! for something you can put in an envelope! | ||

Which site, I may look into canceling my order, it was from Chicago Harley because you can order anything online and google indexed the part numbers. They were less than $1 each and I ordered 10 of each for a grand total of about $27 with shipping. If I had known it would take this long I would have stopped at my local dealer and ordered them. I think the problem is that Harley has to two step these parts from Ford, they should have gotten OEM status so they could order directly from Molex. You might be better off using the Ford part and going to any auto store, my AutoZone has the fuse block terminals hanging in blister packs on the shelves, of course I found that after I ordered them on the web, but the fuse terminals have been in for weeks now waiting on the relay terminals. The use of Ford parts was great for availability, I just wish they had used Ford part numbers so we could easily cross reference and obtain everything. | ||

Yeah, I know I googled the HD pn, and not much came up. I have a few buddies that work at a Ford dealer, maybe possible to get them to check out the connector and maybe something will come to mind. Oh well, figure i'll just stare at the bike until I figure it out. Don't want to risk burning the whole mofo'er down. Really scared the heck out of me when I saw tons of smoke coming from her... | ||
