Wow my eyes are bleeding now. Thanks for the follow up report Bloose. I'll be having those inspected at my 12K tune up for sure.

The factory oil was in there for the entire break-in period. I changed to Ams-oil 20W50 V Twin at that point.

Seeing that this failure seemed to happen when the motor was fairly cold and at very low RPM I'm considering changing to a 10W50 synthetic when I change this oil (dealer put in 20W50 HD bulk oil). I'm going to leave the HD oil in there for a while to allow the new gears to break in properly. I've been concerned about the 20W50 oil they spec for this motor from day one. 20W50 is fine for an HD with it's roller rod bearings but for a motor with plain bearings and liquid cooling I'm not sure 20W50 is really necessary. When the motor is cold and it's cool outside I think 20W50 could be a real problem. because the oil was Synthetic I wasn't too worried at the time but I'm now having second thoughts.

On the other hand there are other gears in the motor that are much more stressed than the counter-shaft gears and those are just fine. Which is why I'm thinking 10W50 and not 10W40.

This thread makes me nervous, lol. The top end of the engine sounds horrid until warmed up ... just an awful clanking sound. Glad you found out what is was Bloose! Enjoy your trouble-free ride : )

No real update. They replaced the gears and all is well now. I did have a bolt fall out for the lower foot peg mount that the dealer doesn't want to cover under warranty but that is obviously unrelated.

Dealer said it's a Stator Cover Issue. The Bolts Backed out causing the noise..........WTF.

Which bolts? The cover bolts? That would be pretty easy to see and diagnose.

You may have to resort to pulling the cover as I did but be extremely careful if you do. The last thing you want to do is give them a reason to deny warranty. So you would want to take your time, be very careful, and be positive everything gets put back exactly as it should. When you get the cover off the counter balance gear is very easy to see. If it is bad you will know right away. If it looks good it is.

Of course your in a bit of a pickle because you cannot tell them you removed the cover. But at least if you know for a fact the gears are toast you can be very persistent that the problem is internal. Or if you know the gears are good you can quit worrying about them.

HTH,
