So i have broken enough exhaust studs now that i am having the heads drilled and tapped for 10mm grade 8 studs instead of the 7.5mm stock ones. Also i am putting a full D&D race exhaust system and a new rear Z bracket. I may have to have some new flanges machined for the larger bolt size. I will drill out one of the old flanges to see what happens and post back soon. I have tried many ways of installing the header and can(s) the exhaust has been on and off at least 10 times for repairs and mods. |

Larger studs seem like a good idea. I have been thinking the same thing about the fragile front motor mount bolts that seem to break off in the head all too frequently. Keep us posted. Thanks, Dave |

I've not had this problem (knocks on wood...), but it would seem to me that upgrading to larger studs is akin to putting a bandaid on a broken leg. The cause of the problem still exists and is not being addressed. Heck, it may even keep you from future breakage...but i wonder what the true cause is?? |

I USED to suffer from broken head bolts. But after following the procedure on tightening the exhaust system in a series progression I have not had that problem. My solution is to torque the bolts from the bottom up to minimize the loads put on the exhaust studs. Others do it the other way around with similar positive results. |

So i got a d&d full race system from AL @ American Sport Bike. New rear z bracket, 2 new SE exhaust gaskets and up sizing on the studs. If this does not fix the problem i would suspect it is a crank imbalance and producing vibes that are breaking the studs. All isolators are good and not ripped or torn. AL seems to think the header is bent |

I had issues with this also. I took about 3 hours one day and mounted my exhaust. I ended up cutting the current spacer I had in half and welding it onto the hanging bracket. Bottom line is when you mount the system, make sure everthing fits together without being stressed. I have had no problems since. |
