on my 96 s1 the stock header pipe is cracked where the pipe is rolled over itself to provide a flange for the compression donut to hold the pipe into the head. I was thinking I can either run a bead along the edge and then grind it clean or use a spot welder to hold that rolled over ring in place. This is hard to explain but if you ever have examined these stock pipes you will know what I mean. I suspect that the reason it cracked was that for some reason the previous owner mounted the header and muffler with a rubber hanger instead of solid. I would just mount it solidly and let the muffler/header engine vibrate as one unit. Any suggestions ?

I like your idea of welding and grinding. I also like your idea of a solid mount. Works for me.

My header pipe cracked on the join where the two meet. I took it to a guy that welded it and he insisted on using a stainless steel material whether it was welding rods or wire.

I ground it down, in the process of polishing and so far looks pretty good.

I would say your welding would work just make sure you grind enough off to make sure it has the proper fit.

I think the trick to making it work without breaking again is to make sure all the parts are square and not to tighten up one part at a time, tighten everything a little at a time till you get the correct torque. I know it sounds like a lot of trouble but mine was trouble free until I removed the muffler once for polishing (vance&hines) and when I put it back on it was not perfectly square (only off a shade-(equavilent to the width of a hair found on a bees B*G) and I tightened it up anyway. A short time later the damm head pipe cracked.

Next time it goes on I am making sure everything is square and straight.
