Anyone replace their lower rocker-box gasket with success? Is it very difficult? Any input would be appreciated.

Easy job. I managed to cram 3ish hours of work into 5 days to do mine. LOL.
You have the service manual, correct? If not, get one and PM me if you wish for any info I might be able to provide. And one note on start-up - it is not unusual for one or more of the lifters to 'bleed down' while the rocker boxes are off, leading to LOTS of noise from the engine. A gentle lap around the block may be necessary.

It's a pretty easy job, lots easier on a Buell than a Sportster. Get the gasket set from your HD dealer, tell them its for a 1999 Sportster in case they refuse to speak in "Buell." They have a replacement kit that includes all the rubber gaskets for the top and the new one piece metal gaskets for the bottom. The one piece metal gasket replaces the older two piece paper gasket--that's the part that fails.
The gasket set runs about $40.

I did them on my '98 S1 this summer. It isn't a bad job. Do one cylinder at a time and be sure to have the factory manual handy for tightening torques and sequences. A couple of the bolts are a bit tough to get to, requiring a 3/16 allen wrench be cut off to get access. Do it when you've got plenty of time and you won't be rushed...you'll be ok.

My bike had the loud lifter noise after startup that Ak described, but it went away after a short easy ride.
