Alright guys I have an 05 Blast with damn near close to 12,000 miles been a solid reliable running machine till this point...On way home from work Monday went to pass a car and she sputtered then died. No turning over with starter button. Noticed 7.5A ignition fuse blown. Pop new one in....key it up.....bang! pops right away! I have the service manual arriving tomorrow. Any encounters from fellow thumper's to aid in the diagnosis? I'd really hate to cut into the loom of this bike!! |

see if bottom of circuit housing is dirty, clean till the color of alum or copper re-appears on the bottom. EZ |

Bottom of fuse block is clean as a whistle. I pulled the fuse block out and the main battery cable looking for a rubbed wire contacting the frame or other metal support! Can't find anything out of the ordinary/obvious! The bike will turn over and even pop to run(gas tank removed) but pops the fuse after less then 5 seconds. 7.5 Amp IGNITION fuse pops as soon as you KOEO. A 10 Amp will let the bike turn over and run after you key it up but pops the fuse shortly after. It DOESN'T pop when you hit the starter switch. Damn this sucks! |

How is front ground? Check your ground and negatives, inc battery. Disable kickstand and clutch safety. EZ |

Grounds are good to go. Battery/under seat and front grounds are tight and clean. The ignition fuse only feeds so many circuits. Gray wire to the starter button and red to the system relay which engergizes the starter relay awaiting you to push the button. Im wondering now if something has shorted in the secondary ignition system as the bike didn't just quit but came to a sputtering crawl then finally quit. |

Front ground left side of head is clean and tight as well as the negative battery cable and harness ground underneathe seat. I'm going to dig into the spark side of the ignition as the bike didn't just aburptly die on the road but rather came to a sputtering crawl then die. |

UPDATE: Bike would run with a 15A fuse in place but was popping and bucking and no flash out of the LED light in the ignition module. Would place on sidestand and take my weight off the bike and it would stall but wouldn't pop a fuse. Picked up a OEM module from New Brunswick Harley/Buell and found the pink wire rubbed through on the old module harness where it passes behind the airbox. Was shorting to the rear engine mount. Installed new module, static timed ignition and she is a runner again!! One of those gremlins you can't diagnose with service manual....just a little poking around |

Yeah - on the older models a wire going bad is always a possibility. EZ |
