Header was welded back together and on the bike! No more popping or surging or ticking!
I do have a question though...try not to be too harsh but I forgot to instal the front muffler mount...an can't get it to go back on without undoing the headers again :-/ Is it absolutely needed? Does it keep the stress off the header flanges/studs? |

So do it this way Birdman, loosen it all up, you should still be able to leave the nuts on the headers, just loose. Then loosen the muffler straps so that every thing is loose and line the front hanger up. Hook that up loose.
Now progressively tighten up from back to front, or front to back on yours since the header is loading up. Tighten some, but snug things a bit at each joint, give it a wiggle to make sure it's not binding, then move to the next fastener/joint.
If you don't want to repair that header again, or replace broken header bolts you'll do this in several stages so that the exhaust system is free of binding that will load up fasteners or pipes at any particular junction.
Russ, my current intake gaskets aren't leaking yet, they've lasted longer than they should...so I'm going to replace them this winter, hasn't been done since '06. My bike is definitely a milder running engine than yours so not so hard on itself! |

Yeah, cause no other bike will break parts if you assemble them incorrectly as stressed members.

Wes, as long as you didn't over tighten your headers too much, and smash the gasket in your efforts to get a good seal you should be okay to loosen, adjust and tighten up.
Are you using the stock (thick, tapered) or Screaming Eagle (thin, flat)? The SE can't take much abuse, the stockers are more robust in dealing with this sort of adjustment. Stock are recommended with a stock pipe.

I went with the stockers and didn't tighten too much. I was careful of that haha.
It's supposed to freakin rain here for the next 7 days so no excuses haha |
