I opened up my primary, because their was a noise from there and possibly the head and I found the guide/tensioner to have melted. My thought is that the chain is being funny but there it could have run to low on oil, any better thoughts on why this would happen?

Looks to me like it was set way to tight. Look at the top of your primary cover, if its scored from the chain then it was set too loose. A replacement tensioner assembly should be in stock at your harley dealer, just tell them it's for a sportster, don't mention Buell unless you want them to give you a blank stare..

Other than that, the chain should be fine, unless the bike is high mileage, then you may want to change it.

Btw: How nuch oil was in the primary?

i would say it's low oil.
i've seen one melt like that before & was low on oil ( very low ) oil had leaked out due to poor quality gasket was not a genuine gasket.
how much oil & what type oil were you useing?

The primary oil was very low not covering the clutch plates at all and to get it back up to covering it took about 400ml.

In that case I would lean toward a low oil issue. Make sure you use a high quality gasket, not the paper kind. Check the shift shaft bushing as well.

I'm sure Buellistic has a primary tightening 101paper that he can send you if you pm him for it. Good luck!

The picture of the tensioner looks like it has been running really tight for quite a long time.

My tensioner once looked the same when a HD stealership made the last official technical service.
And since I was stupid enough to believe them, that the whirring sound from the primary was all good, I rode for about 5000km before taking it apart myself.

May I ask, why you placed the wire holding the rear brake-line from the bottom left oil tank mount to the bottom right side?

And what's up with this blue glue on the oil tank? Leakage?

The PRIMARY CHAIN must have 3/4 inch play on the chain tight spot, "PERIOD" !!!

Don't know if it really matters but it also looks like it was installed 180 out. The "open" side should have been toward the inside of the primary cavity. If I remember right it does matter because it'll sit more to the left or more to the right depending on how it's installed. But I might not remember right.

Jim, they won't fit in backwards, the bolt is off set.

The pic says a thousand words when only 4 were needed. Primary Chain Too Tight!

So a Gnutlethal asked the "blue glue" if rvt silicone and did not seal the tank well the black is a plastic bonding putty and cracked after wear. I'm currently debating what to do about the oil tank my first thought was that the seals(bungs?) just need to be replaced, but seals(bungs)are no where to be found. The current thought is to make a new tank.

The other question about the wires I don't really understand what you mean, but that is the way I found this bike.

I could have sworn there's a wireform, to hold the brake line off the swingarm, on the left side of the tank. I took one off of there when I made some changes.
But the parts book shows it on the right side only. Which seems to match Sethacus'.

I forgot to look into the parts book. You are right.

Looking at the service manual though, here's a scan from the left side wireform.
I guess there was some undocumented change during 2000/2001.

The left one I was talking about seems to have two windings, while the right one from the parts book only has one.

Sorry for the confusion.
