I mentioned it in the other thread I started, but this is a new problem with the exhaust studs. Before my muffler mount (and subsequent exhaust stud) breakage I had the same problem, but not quite as severe. Basically the nuts will barely thread onto the exhaust studs because the flange from the Force exhaust will not go down any further. I am using SE exhaust gaskets. Please take a look at the photos and tell me if you have the same problem, or if something is wrong with my setup. I am sure it's not good to only have the nuts gripping a couple threads. I can think of 2 possible courses of action:

1. Get longer studs somewhere. I wouldn't think this should be necessary since I haven't heard of anyone else having to do this.

2. Trim a little off the ends of each header. I don't know if this would mess up the mounting geometry significantly. I would hate to not have them seat properly in the cylinder heads.

Notice how deep you can see into the nuts. All 4 nuts are torqued to 8 ft-lbs. I literally spent 45 minutes or more trying to get the top nut on the front cylinder to even START on the stud. I had to resort to a hammer to seat the flange down a little more. I am DYING to get this bike going! Thanks for any opinions or advice!

Are the SE gaskets the flat or the tapered ones? I'm using the flat and I have no problem getting the nuts to thread WAY farther down on the studs than that. Unfortunately that's the only thing that's no problem about it. I've probably doubled the weight of the thing welding on supports...

SE - Screaming Eagle - they are the flat ones ..

It would appear that his exhaust studs are screwed in too far .. when measuring them compared to his other bike and my two bikes .. the studs are 1/8"+ shorter on this bike (the threaded portion outside the head - not the actual stud length) ...

Ok, I have the exhaust fixed (for now). Brian (Tatood) is a helluva nice guy who has been very generous with his time and Buell parts. Thanks for taking the time to help me diagnose this!! Beers are definitely on me if you ever make it out to CA or I stop through WI (the closest Southwest flies is Chicago).

After running through all the details with me, Brian mentioned that the guy who installed his exhaust studs put ball bearings in the holes under the studs. One of the problems was that the studs protruded only 5/8" instead of the normal 7/8" out of the cylinder (compared to my other S1, and Brian's 2 tubers). So, the ball bearings raised the studs out of the head to the 'correct' 7/8" and mounting the flanges was easy as pie.

Hopefully the 2 studs that I didn't replace will hold up OK. Even though wrenching on this bike is an unmitigated pleasure I'd really like to do some actual RIDING! I'm still not 100% sure I have all the leaks fixed...
