Good times,...more drilling. AARRGHHH!!

So, it's a '00 X1. Had a stock header with Wileyco Can, broke an exhaust stud out of nowhere earlier this spring on the front cylinder. I brought it into my uncles shop as he builds custom bikes for Vance & Hines and Donny Smith. He drilled it, replaced it, and did my 10k service for me.

About a month later I noticed my lower bushing on the front hanger was starting to deteriorate and there was some extra movement going on. Before I got a replacement bushing the same stud broke again. This is when I started doing the research and thanks to the info on Badweb I found out about the design flaw with the hanger.

I figured it's too expensive to bring back in, even with my family discount....so I attempted it myself. I broke 2 easy outs, and one reverse-thread bit trying to get it out. I finally ended up notching the stud and was able to turn it out with a screwdriver.

I changed the old bushing setup to a solid mount by placing a hardened steel bolt through the mount and impacted her tight. Looked like it would do just fine.

Placed new gaskets, but re-used rings and ended up not getting a tight seal...So went and got another set of gaskets and rings to seal her up.

About a 2k miles later I broke the hanger bracket attatched to the collector. I thought about welding it but figured it would just break again so I used standard exhaust hangers to hold it into place. It seemed like an acceptable setup at the time,....then I split the collector and damaged the header in the process.

Time for a new header.

Got Force header full setup, looked nice, and went on nice,...sounded awesome, felt good (other than a little muddy between 2500-3500). But there was no front hanger with it.

Yesterday I noticed a rattling coming from below while riding, I pulled over to check things out. The weld where the rear hanger attatches to the frame split and was only hanging on by a a few welds,....lot's of movement.

By the time I got home, I snapped a stud on the rear cylinder.

So,......What's the best front mount setup for a Force setup?

there is supposed the be a front hanger on the Force pipe.
It is a big, slipper type with high temp neoprene rubber layer where the clamp goes around the pipe.

I was using a force for a while, the best way to do it is to bolt everything up, very loosly, starting with the ports and working your way down to the front exhaust hanger, from force, to the rear, wiggling everyting on the way. That front hanger is essential as I've come to learn trying to avoid using it cuases problems...

I to have had to drill out header studs. I don't like it one bit, but I had a lot of help from people here on the web. It turned out not to be such an awful thing to have to deal with. I wrote up my experiences here, hoping someone might find them useful. Take a read if you ever have to do this again. Hopefully you never will.

My friends 2000 X1 went through front brackets (attached to header) and studs until we updated to the latest "Y" type hanger. No more broken brackets or studs.

The Y hanger is a must then. I just ordered the Force neoprene hanger, so that will be good.

I need to add,...it feels so strange driving to work in a car! It doesn't feel right. I've pretty much rode 15-150 miles every day to work,....I feel like I'm at a loss without it.

How much luck have people had with attempting to weld a nut onto the broken stud to remove it?

I want to stay away from having to re-coil (as I have so far), and my plan was a new set of reverse thread bits. I do have access to a wire-feed welder which is what I will try when I get home if I haven't heard anything yet.

In my head I have a picture of a nut the same diameter as the stud, and just tapping the wire-fed weld onto the stud through the hole in the nut to create the bond.
Anyone have input on this idea?

Thinking about how often I ride,....I truly am a Bad Weather Biker. Rain or shine. Rode through November last year and started again in February of this year.

(I bought the bike last spring from a friend)

Before that I only rode as a hobby a few summer months here and there. This bike feels like an attachment of my heart and soul.

make sure your new rubber strap from force is not located directly below the exhaust mount. if you do it will melt within a few hundred miles. There should be a spacer to attach it further back on the exhaust I would say at least 3 inches.

I appreciate the responses,...it's been a headache so far and I can't wait to get everything together.

Next on my list is the Race ECM and a new rear shock. Mine is getting a little bouncy. $$ is soo tight though,...I jsut moved a couple of months ago and am still trying to catch up on the bills. Not enough paycheck to last through the month.

Interest, let me know I have a race ecm, updated showa shock and power commander that I just removed from my X1. Looking to get rid of them asap to clear the clutter.

Had a welding shop in Ft Lauderdale remove most of our broken studs in minutes after we rode the bike there.
I'd try that first.
