So it is time for a bunch of stuff around the rear wheel and a belt is one of them, I thought I had everything to do a belt upgrade but it turns out my rear pulley was trashed and bolt holes filled with epoxy to try and keep it from sliding around. The cost of another used pulley or a new pulley is more than I want to do, and as far as I know it still has the stock belt which isn't bad for ten years. So I'm thinking I should just get the 03 size belt and run it, I'm not racing it so the belt should be OK. Opinions on this tactic? Other things needed: Wheel bearings and spacer Rear tire |

While the newer style belt is better and more desirable, the old style belt will be fine as long as you don't abuse it during wheel installation and removal. |

Greg, if you have the complete '04 kit with belt sans rear pulley, a new rear pulley is cheaper than an '03 belt. ~120 retail, G0400.1AA still shows as available. |

I don't have a belt yet so just the thinner belt is the cheapest way to go. I also thought about machining out the pulley to take a repair insert, but don't think I can get it under my little milling machine to do the work. Need a lathe to make the repair inserts and also need a good pulley to make measurements adding to the difficulty. I could probably get the measurements in here, but the big problem is the tire which has started to lose pressure pretty quickly so I haven't been riding and starting to lose my sanity from lack thereof. As I see it, all work on the rear wheel should be performed once and at the same time as the new tire. |

For better or for worse, I just went with the stock belt. This will give me time to work on a pulley repair, or sell the other parts and just forget about it. |

I think you made the right call. All the upgrade gets you is wider availability of the belt IMO. |

Bearings were a huge pain, even after heating the wheel so hot it was too hot to touch on the bead. Ended up buying a pilot bearing puller and grinding the tips to get a small grip, then grabbing more when the bearing moved. It all goes back together a lot faster than it comes apart. Bought a nice new Pilot Road 2 to replace the Pilot Power with dry rot and a staple in the tread. Got about 3000 miles out of the power with a little tread left, so I should get lots out of the Road2. |
