So I got the 8 pot caliper for my 05 XB9SX. Installed it and bleed the system. Problem is, when I pull the lever there's resistance, but it will pull all the way to the handle before it tightens up completely. On the subsequent pulls after the (pumping it) it will tighten up to full about 3/4" from the handle.

Now, I've bleed the system to where no bubbles come out. So what's the deal?

You may have a few different conditions

You may still have some air in the system.

You may have a stuck caliper piston. Pull your pads out, push your pistons in and try the brake lever. All the pistons should come out evenly. If not, then you need to clean the interface between the calipers and the seal.

You may have leaking master cylinder seal.

I assume you have fresh and straight brake pads? I suspect that one of your caliper pistons is stuck though.

Sounds like you didn't get all the air out. The reason for it to get harder to pull each time is its compressing the air. Double check the gaskets in the master cylinder.

I use a large syringe with a short piece of tubing to force the air up. This pretty much guarantees no air is left in the system. The syringe came from one of those turkey seasoning kits.

If it uses dot5, you need to pump very slowly or it will create bubbles.

Hm, I have this bleeding tool that sucks the fluid through. Wonder if that would get that air.

I'm not a fan of either the syringe or the mity-vac tool. You can have air hang in the banjo bolts as well - so you may want to bleed those too.

But I'm partial to the stuck caliper theory myself - it's happened to me twice with similar symptoms...

Hm, well. I got the caliper from Erik Buell Racing. So it already has the brake pads in it. Figure I might pull the wheel off and remove the pads and push the calipers back some more. Thinking I might have air hanging around in there.

I had the caliper off for a completely different reason...mechanic at the shop told me when bleeding the brakes to start at the top...closest to master and work your way down to banjo bolt then finally the bleeder valve. I followed manual...had no bubbles (pushed a good amount of fluid through) then went back to banjo bolt...and it still let air out. Then bled it again through bleeder.
