Just looked through the service manual for my XB9s to piece together the steps to installing a new clutch cable. Several things stand out to me that has me wondering if I need a few more parts. First, in the manual, after pulling the clutch inspection cover BUELL recommends replacing the gastket, which I didn't think about getting. I have the o-ring for cable entry point to the primary case. The book also mentions in the maintenance section lubricating the cable(assuming it has been on for a while).

Questions:

Is it necessary to lubricate the new cable before installing?

How necessary is it to replace the clutch cover gasket if it appears to be in good condition?

What other gotcha's should I be aware of when installing the cable?

I didn't lub my new cable, I forgot, you just reminded me. Yeah you should lub the new cable.

You don't have to replace the clutch cover gasket, as long as it looks good.

Only tighten your cable into the primary cover enough to seat the O ring. The cable end will snap ridiculously easy. Trust me I snapped a brand new cable with barely any force.

Also be careful of torquing down the clutch cover. IIRC the torque value is in IN/LBs not FT/LBs, big difference. You don't wanna strip those out.

i dropped the clutch end cable pivot link piece in the primary but got lucky and retrieved it with a stick magnet.

Make sure you install the threaded part into the primary with the cable loose and as straight as possible ( floppin around on the garage floor!)

if the upper half is installed and you go to tighten the bottom you'll probably snap it at the threads!!

Been there.....

The XB's use the nice new metal gaskets on the primary covers. You can probably reuse it 4 or 5 times with no problem at all, just be careful not to fold it over or hack it up.
