I just had my CEL and battery light come on on the ride home today and voltage dropped to 11.8. I have de-noided and installed the resistor and also have the charging sub harness. I tested all the stator legs with a DVM and all are good. I did notice though that the relay on the harness and the connector are melted. I've been searching and reading through posts for over two hours now and i have thoroughly confused myself. Does the noid resistor have anything to do with the charging sub harness? And how do I fix this? Bring it back to the dealer to have a new sub harness installed? Please help, I'm confused. Basically I want to know why the relay and connector melted (Message edited by beugs on June 07, 2011) |

hopefully you didn't get two of the connectors from the sub-harness crossed. |

how could you cross the connectors? IIRC the connector the goes to the ECM is different form the little guy oin the harness. I dont think that it is possible to mix up harness connections |

Not crossed, dealer did the harness about 5000 miles ago, I did the denoid much later. Couldn't see how the connectors could be crossed. Thanks anyway though. Anyone else know why the relay etc. would be melty? |

my bad. you could connect them wrong if you tried. on mine the wires are the same color to help with proper connections sorry. |

There has been a few melted relays being reported on here lately. I am not sure of the cause, I wonder if its installation error by the HD techs. |

I'm going to call the service manager tomorrow and see what they can do. Since the harness was installed I did have an accident and the ins. co. deemed it a total loss because of a scratch on the frame. They were just covering their ass and I understand that, but I'm sure I no longer have any warranty left. I'm just hoping they will stand behind the recall part that was installed and not blame it on me de-noiding it. |

Take the harness off for now.. Go back to how it was originally designed and see what happens. The relay is a generic part so you can pick one up easily, if the bike charges fine w/o the harness then you can decide what's best for you. |

How do I remove the harness? Isn't it tied into the ecm as well? |

The dealer knows the harness is on the bike. What if he sees it off? |

What if he sees it off? AND? It's a VOLUNTARY upgrade, if you change your mind you're free to remove it whenever you like... How do I remove the harness? Isn't it tied into the ecm as well? If you use the search facility you'll see loads of threads on this... Including posted links to the video that shows you how to remove it in 5 mins one-handed... |

I went out after work and got a new relay. Swapped that out and it's charging normally. That relay clicks on and off very rapidly! Can't imagine why the old one burned out. I'm going to add some dielectric grease to the terminals and see if that will help, don't see how it could hurt. Thanks for the replies |

It shouldn't be clicking like that. That is probably why it melted on you in the first place. |

Dielectric grease should not be used on the metallic contacts of electric connectors because it (Dielectric grease) is basically an insulator and can contribute unwanted resistance to mating conductors. It should be properly used, however, on the non-metallic parts where the two connectors interface. That way moisture and other contaminants do not make its way to the metallic contacts where absolute cleanliness is a necessity in order to not introduce unwanted resistance which could likely cause an electrical component (like a relay in your case) that has to deal with large amounts of current to overheat and melt. And, what Froggy says. |

Ok, well I rode it some more, the relay is clicking rapidly, and volts dropped to 12.0 while riding at 70mph. I pulled the seat, plugged the stator connector directly into the VR connector and it reads normal voltage now but the relay is still clicking. could the harness itself be bad? It looks like just wires and a relay. I'm not seeing how this relay is still getting power, course I had to get into work so I didn't have a lot of time to poke around. Should I run through the charging system diagnostics? Maybe the stator really is bad. |

Part of the harness installation is to change the pinout of a wire or two on the ECM, my guess is they didn't do that, or they didn't flash the ECM to update the programming to reflect the addition of the harness. If they didn't do either of these steps, your harness and relay aren't going to be switching on and off correctly if at all. I'd just bypass the harness to be honest, it isn't proven to extend the life of the stator. |

My harness and relay melted on my 1125R. Still can't get an answer to why it happened. |

Just pulled the left pod cover off and checked the pin location against the installation instructions. It's in cavity 22 instead of 21, my dealer has always been incompetent, this just reaffirms that. |

Still no charge. double checked the stator and all three legs are shorted to ground. Don't know how I didn't get that the first time. Here's a new question. Since the bike was considered a total loss, and the dealer installed the harness wrong before the accident, would HD/Buell stand behind the stator since there is a clear problem with them anyway? If anyone has a way to run my vin and check warranty status let me know and I can pm the vin. The title is still clear, no salvage, so that might count for something. But I doubt it. |

Called the service manager again and he ran the vin. Looks like it still has warranty till 10-24-11. Woo Hoo. It'll be a 2009 stator, but it will be free. I've made it 7500 miles so far anyway. |
