What is actually happening? Why is the stator failing?
What is a real world fix? Hand wound?
The reason I ask, is because when I get a CR sometime in the future, it will be used, and NOT under any sort of warranty. If it's going to happen, how does it get fixed right?

Switch it over to an 08 stator if the warranty is expired.

I agree with drhodes1970, Erik Buell racing sells the 08 stator and stator cover, and you will also need an 08 rotor to make the swap.
The 08 stator is a lower output stator, which creates less heat, so it does not have the propensity to fry like the 09 and 10's do.

Also, the 08's seem to be built better, I saw a picture of an 08 stator, the windings looked very tight and well wound, the 09 I saw a picture of was very poorly wound.

i don't agree, b racing has only said that it works on their race bikes there are a few out there that have done aftermarket fixes the only problem that i see is the fixes have not had enough test time to be proven. Getting the stator rewound is A LOT cheaper than switching to the 08 equipment, plus the rewind looks better than the oem. switching to a newer mosfet style regulator seems to show good results too only from what i've seen. mine still has warranty but when it happens out of warranty if there is no true fix from the evil empire, i'll probably go the aftermarket route.

As far as I know haven't seen him complain about charging problems since then on here

I am one of the guys who has had his stator rewound and the mosfet regulator put in. I only have 700 miles on them sadly, but the results are better than when I picked this bike up on day one. No IC flickering, voltage doesnt drop below 13.7 when riding, however, as I have said before in a thread, the ONLY time that the voltage drops below 13.7 is when it sits at idle with the fans running and all headlight beams are on I have seen it get to as low as 12.4, when it got that low there was NO battery lite or CEL lite that came on, I twisted the throttle a little to about 2000 Rpms and the voltage came back up to 13.7 + It took about 5 minutes of not touching it at idle for the volts to drop that low. but anyway, so far, its a good fix...for now. Ill report right away if I see a major change in volts WHILE riding then I know there is a problem. would I suggest this to people? yes I would, rewinding is cheap, the mosfet regulator is around $120. and I put a new battery in for the heck of it so there would be no excuses. I have 5000 miles on the bike now and my only major problem with it was this charging issue and hopefully I dont have anymore.

09 Stator is 532w and physically larger.
08 Stator is 420w.

Personally...if/when my 09 stator fails out of warranty, I will:

1. Rip out the harness upgrade
2. Have the stator rewound with a higher quality coating, but have the output adjusted down to about 450w (a rewind shop can adjust the output by reducing the number of windings).

The effect will be heat output about the same as an 08, but spread over the larger 09 stator.

According to customer service the 08 stator didn't have enough power to run accessories...but, by comparing the 2 it looks like they found a cheaper source for the 09s. Coincidently, the 09 stator looks a lot like some hand wound HD stators.

Dude in my office has a Busa. He had not ridden in a while, had new electrical accessories, and was at idle in a long traffic jam. His bike died. He had to get a jump to restart. We discussed the issue and I recommended to him that he had a low battery, added load, and was not at the rpm to charge his battery. Charging systems are not going to charge anything at idle. There is a minimum rpm and he wasn't there. He keeps his turns up now and has not had a problem since. I think Ratbuell summed it up the other day when he said to keep the rpms up. On a bike that red lines at 10500, riding at 2500 rpms is going to discharge your charging system. I am told that Erik Buell Racing has had zero problems with stators in their racing bikes. They aren't putting around though. I thought that maybe we just had a bad batch of varnish or windings. My dealer told me that he thought that wasn't true, and that properly installed, the fix should do the trick. My dealer also told me to keep my bike around 5000 rpms. I do and no trouble so far. Just saying...

We all heard that line of reasoning before many times Black. And its just not the case for many people that have had failures while trying to keep rpms high all the time. Me included. In fact in my case keeping the rpms too high gets the bike hotter, fans come on, voltage drops down.

Plus thats not really a solution for people that live in cities.

Thanks y'all! I have more confidence in buying a CR now that I know things can be fixed properly. If it were to happen to me, it would be fixed right the first time. I'd be pi$$ed as hell if the dealer had my bike for weeks at a time. Riding is MY mental therapy.

Gunut75 - reread the posts here and do a search with the google at the top center of the screen. 700 miles after a modification isn't enough miles to mean anything.

My electrical upgrade was at 600 miles. I lost my stator at 2200 miles. I now have 6600 miles and as I mentioned it seems to be starting all over again.

This might be in left field but when the dealer did the stator they told me that the oil was low. Last night I put the bike on the pit bull clone/centered it and did a cold oil check a couple of hours later. The oil was low so I put in more and same route no battery lights. When I got there I did the hot oil check and still low so I added more. 1/2 quart at most between the two. Are these things that sensitive to oil levels?
As I checked the oil reaching for the dipstick I smelled gas. I took the seat off and the line from the frame to the cali can has shrunk and slipped off. This was the second time. The first time I tried securing it with a zip tie, it didn't hold so I put a mini worm drive clamp on it.

Riding around at higher rpm's seems to make it burn more oil or I just over filled it and it likes the extra.

I wonder if having low oil and stator failures are related. I know on this bike it is a pain in the a$$ to check the oil. If the bike is low on oil, would that mean that the stator is not receiving enough oil to cool properly?

Bueller4Ever- I no longer have the charging harness installed, It made no difference in voltage wether I had it in or not before I finally decided to pull it out. I pulled it because I felt as tho it was the cause of MY stator failure in the 1st place so when I thought about it I got really pissed off and ripped it out. although now I can see that it is very possible that the reason these stators fail is because they overheat, they are not recieving proper cooling from the oil.

Black, the race bikes you speak of use a 08 stator. Those don't fail like the 09's. Plenty of people have lost a stator and never ride in traffic or lug the motor.

We are all ready upset Black, because a stator shouldn't die so prematurely, no matter what rpms you ride at. I don't even use my 6th gear and my bike won't keep my battery charged. If I have to shut it off more than once a ride, then I have no faith that the battery will have enough juice left to turn over the motor.

I'm at over 7,000 miles now, the upgrade harness was installed a few hundred miles ago. My riding is a decent mix, but I do spend a lot of time "putting around" - there's no good reason to keep the rpm's up around 5k. Voltage output on my bike is around 13.7-13.9 volts as low as 2,500rpm with the heated grips on high. At highway speeds it gets to 14.1 volts.

Still on my original stator. Crossing my fingers I don't end up with an issue, but only time will tell, and for the time being I don't go too far from home, lol.

I got 8400 miles on the original stator before it failed and due to commuting, my 09 R barely sees above 4500RPM, in fact half of my daily commute is spent around 3500-3800rpm, with the other half right at 4500rpm. When I bought the bike at the end of March, it already had the harness installed with less than 10 miles on the odometer and it failed in Sept, well after almost a month of 100+ days(July). I haven't had to check the oil level much due to service interval coming every couple of months. Seems like the stator failing is the only thing common between everyone who has had a stator fail. Besides that, check out some of the other stator threads, you will see 08 stators failing also, just not near as frequently. I would love to hear from the guys that have had theirs rewound to see mileage, and the mosfet regulators, because I don't want this to happen again either.
