The heat issue is addressed by turning it down programatically. How about actively cooling it down with oil?

I believe the stator does have oil. At least in some of the other bikes I have worked on they did.

I'll be able to tell you soon enough. I have to replace the stator side case cover from a low-side.

The service manual states pulling the oil cooler lines... I'm hoping to avoid that.

You cannot take of the stator side case cover without removing the oil cooler lines.

There's a strong magnetic pull that tends to keep the cover shut. Aligning the cover when replacing is a bit difficult also due to the magnetic pull. I strongly suggest that you buy a bunch of 3" long 6mm bolts, cut the heads off and thread them in and slide the cover using the headless bolts to align the cover. As the magnetic pull will snap the cover shut, you may end up tearing the gasket if you don't align the cover properly using the bolts as I suggested.

very cool trick. i do the same thing with some of the cars i work with. got a set of "special" bolts i keep in my tool box

I think I remember the svc manual saying to buy some alignment dowels... the cut-off bolt would be the same thing.

So, here's my curiosity: the engine case cover is Magnesium... why/how is there a strong magnetic pull?

The stator is bolted inside the cover, pretty sure the body is made of steel with copper windings. There's a large dish shaped permanent magnet bolted onto the end of the crank. I haven't found a decent picture of that magnet yet, but it's there. As the magnet spins with the motor (it's keyed to the shaft) the field generates electricity, it's ac voltage and the output is usually enough to turn on an incandescent light bulb. It's an extremely strong magnet would be my guess.

I don't see anything about dowels in the 08 FSM.
There is a picture on page3-74 tho, that shows the stator mounted to the cover.
The reason for the dowels, is the rotor has permanent magnets, strong ones, that pull the cover when you get close to the case.

Page 3-13 in the Electrical diag Manual says:
"The alternator consists of 2 main components:
The rotor which mounts to the left side of the crankshaft.
The stator which bolts to the alternator(ignition sic.) cover"

The electrical service manual says the stator produces 45-55V AC.

That would be enough to make a bulb light up, although it would be kinda dim.
