Well, here we are.....Sunday and it's a beautiful day.

In Mark's post above(Orangulius) he stated that we would meticulously would be reinstalling the parts and riding the snot out of it today or something like that......but NOOOOOOOOoooooooo! We find that upon installation we have a CRACK PIPE!

Practicing parts installation is so much fun. Fortunately we caught it before getting too far into the re-installaton of everything.

This pipe is cracked on the back side of the front cylinder's sharp bend. Mark polished this pipe, I handled it, and nothing showed up until it was on and under a fitted stress. So NOW it can be seen!

Here we go again! Anyone got a good header pipe they want to donate for an '08?

This was not visible before reinstalling the header. Could there be a fitment problem? Do they normally just fit up against the header gaskets without effort, or does the front being torqued first, kinda help with that little bit of last minute alignment at the rear head like we had?

I would drill a tiny hole at the ends of the crack to stop it and then tig weld it. I did that to an old Harley pipe and it never broke again.

I don't have a TIG. I can MIG it, I have stainless wire and Argon, but on a thin header pipe it will form a thick rope like weld that even if stop drilled, preheated, controlled cooled, and ground flush can crack along the sides of the weld. And then it might warp and not fit.

I have rebuilt prop tips on stainless boat props with good results, but I feel that the thin header pipe, unless held in a jig, preheated and TIG welded it would fail in a short time.

Crap.....I am out of beer.

The pipe is being tig welded as I type this. Woo hoo... I think. Cross your fingers.

Cool! See, I told you I don't have every tool made.

I hope it still fits when it cools. But TIG should not get it too hot.

Mark got the pipe professionally TIG welded and back on the bike as well as most of the rest of the parts yesterday. He is doing a very respectable job of it for his first round at rotating the engine, something I have not had to do on a Buell yet.

Good job Mark!

Sorry I missed this earlier. I have an 07 header sitting on a shelf in my garage. If the welding doesn't work, shoot me a PM.

Thanks Craig. I'll let you know if the weld doesn't work out.

Most of it is back together. Probably 2 to 3 hours to button it all up and double check it. Hope to test it this weekend.

Thanks Vern. I got the easy part. I'm hoping to take Friday off and head your way early.

I didn't read the whole thread so please forgive me if this has already been covered but
do you realize that there will be a few codes that will need to be cleared and likely a TPS that will need to be reset before it will run?
Don't panic if not. It's an easy 10 minute job.

TPS had to be reset, but no codes. After a few test rides he rode it home today with permagrin back in it's proper place.

Here is a picture of the Tig Weld. I got this done at a really cool shop where they were restoring several antique cars. The guys were awesome and took care of me right away. They charged me $40.00 and I added a $20.00 tip for welding it on the spot.

I'm going to try and get enough miles on the bike to make sure I don't have problems on the trip. Currently my plans are to be there. Hope to see you there!
